The Roadster’s Power Electronics Module (PEM) drives a DC SPAL cooling fan mounted beneath the rear trunk tub. Power (12 V) is delivered from the PEM to the fan through a plug/socket interface using automotive-grade terminals. These connectors were never intended for frequent disconnection during annual PM or PEM service, and over time they become a reliability risk.

Why these connectors fail
  • Marginal/undersized contacts for load — Current draw near the contact rating accelerates wear and heat rise.
  • Pin regression at the 90° bend (PEM plug) — Repeated plug/unplug cycles push male pins into the connector housing, reducing contact pressure.
  • Female-socket splay (fan harness) — Socket leaves open up with use, increasing resistance and cutting available current to the fan.

The typical end state is burned pins, intermittent or failed PEM cooling, PEM cooling faults, and ultimately a vehicle shutdown if not corrected.

Our solution
  • Replace both sides — New PEM plug and fan-side socket with fresh contacts and seals.
  • PEM PCB-mount plug modification — We eliminate the 90° pin regression failure mode on the PEM board connector (socket is PCB-mounted inside the PEM).
  • Service interval — Replace this plug/socket and the PEM cooling fan every 5 years to maintain full cooling performance.

Maintenance Tip: Replace the PEM Cooling Fans every 5 years.  As these age, bearings drag, brush and commutator wear place additional current draw on an already marginally sized plug/socket combo, often resulting in eventual burnup of these parts.
